Custom Foot Lock Trays That Build in Seconds, Hold Without Glue, and Show the Product Off

You need a tray that builds fast on a busy packing line, holds the product securely without tape or adhesive, and keeps everything visible and organized when it lands at the counter, the shelf, or the customer’s door.

Folding boxes with glued bases slow down assembly and add consumable cost. Standard trays with tucked flaps that pop open under weight create a mess in transit. And a tray that hides the product behind solid walls misses the entire point of a display tray.

Custom foot lock trays from Hexa Custom Boxes handle all three. The base builds and locks in one folding motion. No glue, no tape, no tools. The open top puts every product on full display. The flat-shipping blank stores until you need it and builds in under 15 seconds per tray when you do.

What a Foot Lock Tray Is and Why It Is Named That

This is the structural explanation that no competitor provides, and it is the detail that makes ordering one of these trays make sense.

A foot lock tray is an open-top display tray where the base is formed by extended lower panels called feet rather than simple bottom flaps. Here is how those feet work.

The two long side panels of the tray have lower extensions that fold outward and downward, past the base level of the tray, to form the outer walls of the foot. When the tray is assembled, these extended lower sections fold down first, forming the sides of the base. The shorter inner flaps then fold inward over them, with a larger flap locking over a smaller flap at each corner. Those interlocking larger and smaller lock portions hold the base rigid without any adhesive.

The resulting base is a double-layer, self-supporting foot structure. It sits flat on any surface, distributes the weight of the contents evenly across the base, and cannot spring open under load the way a simple tuck-in flap can. That is the foot lock. The name describes exactly what the structure does.

Foot Lock Tray vs Other Tray Styles: Choosing the Right One

Tray Style Base Construction Open Top Best For
Foot lock tray (this) Extended feet fold and interlock, no glue Yes Bakery display, garments, retail kits, inner trays
Single-wall open tray Simple tucked or slotted side panels Yes Light products, low-cost display
Double wall tray Rolled double-thick walls, corner lock Yes Heavier loads, shelf-ready, pallet stacking
Auto-bottom tray Pre-glued base pops open automatically Yes or lidded High-volume lines where speed is the priority
Foot lock with lid Foot lock base plus a separate or hinged lid No (closed) Garments in transit, gift sets needing enclosure

Choose the foot lock tray when the product needs an open-top display, the base needs to hold without glue, and assembly speed per tray matters. Choose a double wall tray when the load is heavier or the boxes will be stacked. Choose auto-bottom when the packing volume is high enough to justify the pre-glue cost.

Inner Tray or Standalone Display: Two Ways to Use a Foot Lock Tray

Most competitors describe the foot lock tray as a standalone packaging piece. It is that. But its second use case is often more valuable, and almost nobody covers it.

As a standalone display tray: The tray sits on a shelf, counter, or table with the product visible inside. Used for bakery items at the point of sale, folded garments in retail, gift items in boutiques, and cosmetics in sampling programs. The open top means the customer sees the product immediately without having to open anything.

As an inner organizing tray inside a shipper: The foot lock tray assembles inside a mailer box, a rigid shipper, or a subscription box to hold multiple products in organized positions. It keeps items separated, prevents movement during transit, and creates a clean, organized reveal when the outer box is opened. For brands that ship multi-item kits, gift sets, or subscription boxes, a foot lock tray inside the shipper turns a loose pile of products into a curated presentation.

The same tray, the same dieline, two entirely different commercial applications.

Where Foot Lock Trays Earn Their Keep

Product and Use Case Why It Fits Recommended Material
Bakery: cupcakes, muffins, pastries Open top for visual display, no glue near food, strong base for weight Food-safe SBS or kraft
Folded garments: shirts, scarves, knitwear Tray holds garment flat and presented, open for easy access 18pt SBS or kraft
Cosmetics sampling and gift kits Open tray shows all products at once, clean branded print surface 20pt SBS
Chocolate and confectionery Holds individual items in position, food-safe liner options Food-safe SBS or kraft
Retail gift sets and bundles Inner tray organizes contents inside outer box for premium unboxing 18 to 20pt SBS
Shoes and footwear accessories Tray holds products in position without lid, clean retail display 18 to 22pt SBS
Pharmaceutical sample kits Organized multi-unit inner tray for clinical or pharmacy display 18pt SBS

Food Safety: What to Specify for Bakery and Food Applications

This is where most competitors say nothing and where getting it right matters.

Standard SBS board is generally food-contact safe for dry, non-fatty food products when it carries the appropriate certifications. For direct food contact with oily, moist, or fatty baked goods, a food-safe clay-coated SBS or a PE-lined kraft is the right spec. The coating prevents oil and moisture from wicking into the board and eliminates any risk of migration from the board into the food.

For indirect food contact (where the product is wrapped or in a cup before it goes into the tray), standard SBS or uncoated kraft is sufficient.

When you request a quote for bakery or food use, tell us whether the product contacts the tray directly. We will specify the right material and confirm food-contact compliance before production.

How to Assemble a Foot Lock Tray (Step by Step)

Nobody explains this. Here is exactly how it goes together.

  1. Start with the flat die-cut blank, printed side facing down.
  2. Score and fold the four side walls upward along their crease lines.
  3. Fold the two extended lower panel sections (the feet) downward and outward, past the base level, so they point down.
  4. Bring the two long side walls up and inward so the feet fold under the base of the tray.
  5. Fold the two short side inner flaps inward so the larger inner flap locks over the smaller one at each corner.
  6. Press the interlocking flaps together until the base sits flat and the lock is engaged.

Total assembly time: 10 to 15 seconds per tray by hand. No glue. No tape. No tools. The base does not release under normal load once the corners are locked.

Board and Material Options

Material Best For Key Notes
16pt SBS Light retail products, short display periods Cost-effective, good print surface
18pt SBS Most bakery, garments, cosmetics, and retail kits Standard spec for this tray style
20 to 22pt SBS Heavier items, premium retail, gift sets More substantial base, better print for premium finish
Kraft (uncoated) Natural, artisan, eco-forward, bakery Earthy look, recyclable, food-compatible options
Food-safe coated SBS Direct food contact, oily or moist products Oil and moisture resistant, food-contact compliant
E-flute corrugated Heavier products, industrial kits, outer shipper trays Best base strength, stackable

Print That Sells From Every Angle

A foot lock tray is visible from the top, the front, and both sides. All four wall panels are print surfaces.

  • PMS spot-color matching and full CMYK for brand-accurate color across all four walls
  • Interior base print for a branded tray floor visible when the product is removed
  • Spot UV and foil on the outer wall panels for premium retail presence
  • Gloss or matte lamination for finish consistency across the whole tray
  • Food-safe inks for any tray going into bakery or direct food contact use

Packaging Expert Tip: Size the Tray to Show the Product, Not Contain It

Here is the sizing mistake that turns a foot lock tray into a storage box. Most brands spec the tray interior to the footprint of the product plus standard clearance, the same way they would size a shipping box. That is wrong for a display tray.

A display tray should show the product above the side walls when viewed from a standing position. If the tray walls are taller than the product’s visible height, a shopper approaching the counter cannot see what is inside until they are directly above it. You lose the visual pull from any distance.

The rule of thumb: Spec the tray wall height to roughly half the product height for low-profile items (pastries, folded garments, flat cosmetics) and two-thirds the product height for taller items (jars, bottles, stacked items). The product should be clearly visible above the wall from a meter away.

One more note specific to bakery use: If the tray will go into an oven-warming display or be used in a humid service environment, confirm the board spec with us before ordering. Standard SBS will soften with prolonged heat and humidity. A PE-lined or wax-coated board maintains tray rigidity in warm service conditions.

Frequently Asked Questions

What is a foot lock tray and why is it called that?
A foot lock tray is an open-top display tray where the base is formed by extended lower panels called feet. These panels fold down and outward to create the outer base walls, then interlock with inner flaps at each corner using a larger-over-smaller lock mechanism. The result is a rigid, glue-free base that holds its shape under load. The name comes from those foot extension panels that lock the base together.
How is a foot lock tray different from a regular open tray?
A regular open tray uses simple side panels that tuck or slot into position, which can spring open under weight or repeated handling. A foot lock tray uses extended feet that fold and interlock, creating a double-layer base that locks rigidly without glue or tape and does not release under normal product weight. It is faster to assemble and more structurally reliable than a simple tuck-in tray.
Can a foot lock tray be used for direct food contact like cupcakes or pastries?
For dry, non-oily baked goods with indirect contact (products in cups or wrapping), standard SBS or kraft is suitable. For direct contact with oily or moist products, specify a food-safe coated SBS or PE-lined kraft board. Tell us the food type and whether contact is direct or indirect and we will confirm the right material and food-contact compliance before production.
Can I use a foot lock tray as an inner tray inside a mailer or subscription box?
Yes and it is one of the most effective uses of this style. The foot lock tray assembles inside the outer box to hold multiple products organized and in position during transit, then creates a clean, curated reveal when the outer box is opened. Tell us the outer box dimensions and the products that go inside and we will spec the inner tray to fit.
Does the base hold under weight during shipping or stacking?
The interlocking foot lock base is reliable under normal retail and ecommerce handling for the product weights this tray is designed for: bakery items, folded garments, cosmetics, and kit contents. For heavier products or pallet stacking, a double wall tray or E-flute corrugated tray is a stronger choice. Send us the product weight and we will confirm the right spec.
What is the minimum order and turnaround time?
The minimum is 100 trays with no die or plate charges. Standard turnaround is 8 to 10 business days from approved artwork. You receive a digital proof to approve layout, tray dimensions, and food-safe material selection before production begins.
