A punch insert is a cardboard or corrugated divider system where each strip has a notched punch at every slot intersection. That notch is what locks crossing strips together without glue so the grid holds its cell structure under transit load. The cell walls run from box base to box top and act as vertical pillars that reinforce the outer carton under stacking compression.

Hexa builds custom punch inserts sized to the product and the cell count, in single-layer SBS or paperboard for lighter retail products and single or double-layer corrugated for glass bottles, jars, and heavier fragile goods. Backed by free dielines, zero die or plate charges, a low 100-piece minimum, and 8 to 10 business day turnaround. Request your free quote today.

Custom Punch Inserts: The Notched Lock That Keeps the Grid Rigid Under Transit Load

A standard cardboard divider relies on friction where the strips cross. Under transit vibration and impact, that friction releases, the strips shift, and the cells that were separating the products open up. The products that were separated now contact each other.

A punch insert solves this with a mechanical lock. Punch partitions have a special punch at the slot intersections. This design locks the dividers together, so they stay in place during packing. The punch is a small notched cutout at each crossing point on the strip. When the two strips meet at the intersection, the notches engage each other and form a mechanical lock that holds the grid rigid without glue, without tape, and without additional fasteners.

Custom punch inserts from Hexa Custom Boxes are built from that locking intersection outward: cell count to the product count, cell interior to the product diameter, wall height to the box interior height, and material to the product weight.

Punch Insert vs Fence Partition vs Punch-Hole Insert: Clearing Up the Naming

This is the naming confusion that trips up almost every first-time buyer and no supplier explains clearly.

Product Name What It Actually Is Defining Feature
Punch insert / punch partition (this product) Interlocking cardboard grid where crossing strips are locked by a notched punch at each intersection Notched intersection lock, no glue
Fence partition Interlocking cardboard grid using a slot-and-tab system where strips slide into each other at half depth Slot-and-tab interlock, egg-crate assembly
Punch-hole insert Single flat sheet of cardboard or paperboard with circular holes punched out for the product to sit in Holes in a flat sheet, no interlocking strips

A fence partition is the interlocking egg-crate style that provides support in both directions. A basic cell divider usually just separates with a single wall. Both fence partitions and punch partitions create a multi-directional grid. The difference is in the intersection mechanism: punch partitions use a notched punch that locks the strips mechanically, fence partitions use a slot-and-tab that slides together.

When you search “punch insert” you may find any of these three products depending on the supplier. When you request a quote from Hexa, tell us whether you need an interlocking grid (punch or fence partition) or a flat sheet with holes (punch-hole insert), because the dieline, the material, and the specification process are completely different for each.

The Notched Intersection Lock: How It Works and Why It Matters

This is the structural feature that defines a punch insert and that every competitor either misses or describes incorrectly.

A punch insert is made from two sets of parallel cardboard strips. The row strips run in one direction. The column strips run perpendicular. At every point where a row strip and a column strip are designed to cross, a notched punch is cut into both strips at that crossing point.

When assembled, the row strip and the column strip slide together at their notched intersections. The punch on each strip engages the punch on the other and the crossing point locks. The result is a grid where every intersection is mechanically locked, not just frictionally held.

Unlike standard dividers that can lean or collapse, our punch style uses precisely notched slots that lock together. Our tests show this design greatly reduces the risk of the dividers folding in on themselves or sliding out of position during shipping.

The practical implication: a punch insert maintains its cell structure throughout the full shipping journey. The cells that protect products at the start of transit are the same cells that are present at delivery. A friction-only divider system cannot guarantee this.

The Cell Wall Height Rule: The Specification That Gives the Partition Its Column Strength

This is the structural specification every competitor skips and the one that determines whether the punch insert adds stacking strength to the box or just separates the products.

When punch insert cell walls run from the base of the box to the top of the box at full interior height, each wall acts as a vertical pillar inside the outer carton. The vertical walls of the partition run from the bottom to the top of the box, serving as pillars inside. This lets you stack pallets higher.

The column strength works because the outer carton and the inner partition walls form a composite structure. The carton walls carry tension. The partition walls carry compression. Together they resist stacking loads far better than the carton alone.

This only works if the partition wall height equals the box interior height. A partition that is 2mm shorter than the box interior leaves a gap at the top where the partition wall is not in contact with the lid panel. That gap eliminates the column strength contribution.

When you specify a punch insert, give us the box interior height and we cut the partition wall to that exact dimension. The 0.5mm tolerance on wall height is the specification that determines whether the partition adds structural value or just organizational value to the box.

Board Grade Options: Matching the Material to the Product Weight

Material Single or Double Best For Wall Rigidity
SBS paperboard (16 to 18pt) Single layer Light cosmetics, small retail products, dry goods under 200g per cell Light
Paperboard (double layer) Double layer, folded back-to-back Lightweight products needing more structure than single SBS Moderate
Single-wall corrugated (E-flute) Single layer with flute Most glass bottles, jars, candles under 500g per cell Good
Single-wall corrugated (B-flute) Single layer with flute Heavier glass, spirits bottles, ceramic jars 500g to 1kg per cell High
Double-wall corrugated Two fluted layers Heavy industrial components, bottles over 1kg per cell Maximum
Chipboard (rigid) Single rigid layer Premium retail, luxury gifting, clean visual presentation Good, premium appearance

Rigid chipboard partitions provide rigid protection for delicate items, are visually appealing, and take up less space than corrugated materials. They have the highest cost compared to other partition types and are best for those looking for a high-end and luxurious feel.

For most glass bottle, cosmetic jar, and candle applications, single-wall E-flute corrugated is the right starting point. Move to B-flute for heavier bottles. Use SBS or chipboard for premium retail applications where the visual appearance of the partition is visible to the end user.

The Foam-at-Cell-Bottom Combination: Enhanced Protection for Polished Surfaces

For products with polished surfaces that could scratch, adding foam inserts at the bottom of each cell gives extra cushioning. This is the hybrid protection system that gives a punch insert the organizational precision of a cardboard grid plus the impact absorption of foam at the base of each cell.

The foam pad sits in the base of each cell, cushioning the bottom of the product and lifting it slightly off the cardboard base to prevent contact vibration at the base surface. The punch insert walls handle the lateral separation. The foam handles the vertical impact.

This combination is common for:

  • Perfume and fragrance bottles with polished glass bases
  • Premium cosmetic jars with ceramic or coated glass surfaces
  • Candle containers where a scratched base affects retail presentation
  • Laboratory sample vials where surface integrity matters

Specify the foam pad thickness when you specify the punch insert. We build the foam into the cell base as part of the insert system and confirm the total cell interior height accounts for the foam plus the product.

Pre-Assembled vs Flat-Ship Punch Inserts

Format How It Ships Best For Trade-off
Flat-ship (unassembled) Strips ship flat, assembled by packing team at loading High-volume packing lines, large quantity orders Assembly step added to packing process
Pre-assembled Usually shipped flat but already put together. Just open them up and the interlocking slots will stay in place. Lower volume, faster packing, less training required Slightly bulkier to store

For most operations running more than 200 units per packing session, flat-ship allows the partition strips to be stored flat and assembled as needed, keeping storage footprint low. For smaller operations or brands where packing is done by non-specialist staff, pre-assembled punch inserts reduce the training requirement and the assembly error rate.

Sizing: The Information We Need to Build a Punch Insert

Buyers consistently underspecify punch inserts and receive inserts that do not fit the products or the box. Here is exactly what we need.

Box interior dimensions: Length, width, and height of the inner box space the partition sits in. The partition width and length must match the box interior exactly (within 1mm) so the partition cannot shift sideways. The partition wall height must equal the box interior height for column strength.

Product dimensions: Outer diameter or footprint of the product at its widest point. The cell interior must be the product footprint plus 2 to 3mm clearance per side. For round products, this is the diameter plus 4 to 6mm for the full cell interior.

Cell count: Number of rows and columns. Total cell count equals rows times columns.

Product weight per cell: Determines the board grade.

Surface sensitivity: Polished, coated, or labeled surfaces that require foam at the cell base.

Send us these five inputs and we build the complete punch insert specification, confirm the slot depth (always exactly half the wall height so the cross-strips meet at the center), and produce the dieline before production.

Packaging Expert Tip: Specify the Slot Depth as Half the Wall Height, Every Time

Here is the specification error that produces a punch insert where the crossed strips do not sit level, and it is completely absent from every competitor page.

The slot depth on each strip must equal exactly half the strip height. Here is why.

When the row strip and the column strip intersect, the row strip’s slot accepts the column strip from above, and the column strip’s slot accepts the row strip from below. Each slot meets the other at the center of the strip height. If the row strip slot is 50mm deep and the column strip slot is 50mm deep, and both strips are 100mm tall, the two slots meet exactly at the 50mm midpoint and the grid sits level.

If the slot depth on one strip is cut to 48mm instead of 50mm, the intersection does not fully engage. The grid sits 2mm proud on one side and 2mm recessed on the other. The top surface of the grid is not level. Products loaded into the cells tilt. The partition does not sit flush against the lid panel, and the column strength is partially lost.

We calculate the slot depth as half the strip height as a standard step on every punch insert dieline. If you are ordering from a supplier who does not confirm slot depth as part of the specification, ask. The level grid is the specification that makes the punch insert work as an engineering component, not just as a separator.

Frequently Asked Questions

What is the difference between a punch insert and a fence partition?
Both create an interlocking cardboard grid that separates products into individual cells. The difference is in the intersection mechanism. A punch insert has a notched punch at each strip intersection that mechanically locks the crossing strips together. A fence partition uses a slot-and-tab system where strips slide into each other at half depth without a separate locking notch. Punch inserts have a more positive lock at each intersection, reducing the risk of the grid shifting under transit load. Fence partitions are the more common format for glass bottle and jar applications. Both are available from Hexa.
What is the correct slot depth for a punch insert?
The slot depth on each strip must equal exactly half the strip height. If the strips are 80mm tall, each slot must be cut to exactly 40mm. When the row and column strips intersect, each slot accepts the other at the midpoint so the intersection sits flush and the grid top surface is level. A slot depth that deviates from half the wall height produces a grid that does not sit level, causing products to tilt in their cells and the partition walls to not contact the lid panel fully.
How does a punch insert add stacking strength to the outer box?
When the partition wall height equals the box interior height, each wall acts as a vertical pillar inside the carton. The partition walls carry compression load under stacking, while the outer carton walls carry the tension. Together they resist stacking loads significantly better than the outer carton alone. This column-strength benefit only works when the wall height is cut to the exact interior box height with no gap at the top.
What board grade should I use for glass bottles?
For most glass sauce, condiment, and cosmetic bottles under 500g per cell, single-wall E-flute corrugated is the right starting point. For spirits bottles and heavier jars from 500g to 1kg per cell, specify B-flute. For bottles over 1kg per cell or for any application where boxes will be stacked on a pallet under significant load, specify double-wall corrugated. For premium retail applications where the partition is visible to the end user, chipboard gives a cleaner appearance at a similar weight capacity to single-wall corrugated.
Should I order punch inserts flat-shipped or pre-assembled?
For high-volume packing lines, flat-shipped strips store efficiently and are assembled by packing staff as needed. For lower-volume operations or brands where packing is done by non-specialist staff, pre-assembled inserts reduce assembly errors and training requirements. Pre-assembled inserts ship slightly more bulky than flat strips of the same quantity.
What is the minimum order and turnaround time?
The minimum is 100 pieces with no die or plate charges. Standard turnaround is 8 to 10 business days from approved specifications. We provide a complete specification document confirming cell interior dimensions, wall height, slot depth, board grade, and cell count before production begins.
