A glass carrier that fits the bottle correctly does not just protect it, it prevents the bottle from ever touching another bottle or the carrier wall. Hexa builds custom glass carriers with die-cut slots sized to your exact bottle diameter plus the suspension void that separates glass from board, corrugated dividers the same thickness as the carrier walls so the lateral pressure never collapses them, and a reinforced handle positioned at the center of gravity so it does not tip when lifted.

Available in 2, 4, and 6-bottle configurations in kraft or corrugated board with moisture-resistant options for refrigerated environments. Backed by free dielines, zero die or plate charges, a low 100-piece minimum, and 8 to 10 business day turnaround. Request your free quote today.

Custom Glass Carriers Built to the Slot, the Void, and the Weight

A glass carrier that just fits around the bottles is not a glass carrier. It is a glass-on-glass collision waiting to happen.

When a loaded carrier gets set down hard on a counter, placed in a bag with other items, or put on a seat in a moving car, the bottles move. If the slot is cut to the exact bottle diameter with no buffer, every movement transfers directly into the glass. One drop-shock on a tight carrier, and the impact that would have been absorbed by the suspension gap instead travels straight into the bottle wall or the neck joint.

Custom glass carriers from Hexa Custom Boxes are built around the measurements that actually prevent breakage: the slot clearance, the suspension void, the divider thickness, and the handle position above the loaded center of gravity. The right structure from the dieline out.

The Two Measurements Every Glass Carrier Depends On

This is the engineering detail that every competitor skips and the one that determines whether a carrier protects glass or just holds it.

Measurement 1: The slot clearance and suspension void

Each bottle slot in the carrier must be wider than the bottle. Not by a large amount, but by a specific minimum amount that creates a buffer between the bottle and the board.

A strict minimum 0.125-inch, approximately 3mm, suspension void between the outer walls and the internal corrugated dividers is required. When heavy glass bottles are packed tightly with zero spatial buffer, any drop-shock transfers 100 percent of the kinetic energy directly into the primary containers.

The slot interior should equal the bottle’s maximum diameter plus a minimum of 3mm clearance per side. Not 1mm. Not snug. Three millimeters per side is the buffer that separates vibration-absorbed transit from glass-on-glass contact damage.

Measurement 2: The board thickness fold allowance

If you do not calculate the specific bend allowance for a corrugated substrate, the entire structure bows outward. Failing to account for board thickness produces slots that are mathematically perfect on a flat dieline but physically too tight once the board is folded, causing glass to rub against dense paperboard on insertion. When we build a glass carrier dieline, we calculate the slot dimensions from your bottle diameter, add the suspension void, then add the board thickness consumed by the fold on each side. The finished slot fits the bottle correctly. Most suppliers size the slot to the bottle and skip the other two steps.

Pack Count Options and Weight per Slot

The right board depends on what the carrier is holding per slot, not just the total bottle count. Here is the practical guidance.

Pack Count Typical Total Loaded Weight Recommended Board Best For
2-pack 500g to 1.5kg Kraft or E-flute corrugated Flight pairs, duo gifts, sauce pairings, juice duos
4-pack 1kg to 3kg E-flute or B-flute corrugated Craft beer, hot sauce sets, gourmet condiment gifting
6-pack 1.5kg to 5kg B-flute corrugated Full craft beer six-packs, wine for delivery, bulk gifting
Custom multi-pack Varies B-flute or double-wall corrugated Large catering sets, wholesale distribution, gift sets over 3kg

Weight per slot matters as much as total weight. A 6-pack of heavy 750ml wine bottles puts approximately 700 to 800g into each slot. That is a different structural requirement than a 6-pack of 200ml hot sauce bottles at approximately 250g per slot. Send us the filled bottle weight and we specify the board to the slot load, not just the total.

Divider Thickness: The Rule Nobody Mentions

The corrugated or board dividers inside a glass carrier do two jobs: they keep bottles separated so glass never contacts glass, and they provide lateral structural support so the carrier walls do not bow inward under the weight of the full load.

Built-in dividers that are the same thickness as the carrier prevent bottles from touching glass on glass. This is the rule that matters most: dividers must be the same material thickness as the carrier panels. A thin divider in a heavy corrugated carrier will collapse laterally before the carrier walls do, which defeats the separation function and allows glass-on-glass contact under lateral pressure.

When you send us the bottle specifications, we calculate the divider count, divider height, and divider material in the same call. The divider is not an afterthought. It is a structural component of the carrier that we engineer alongside the slot dimensions and the panel board weight.

Handle Position: Where Most Carriers Fail on the Second Lift

This is the detail that determines whether a fully loaded carrier tips when picked up, and it is completely absent from every supplier page in the market.

The handle position must align with the center of gravity of the fully loaded carrier, not with the geometric center of the top panel.

A carrier loaded with glass bottles concentrates the weight at the base. If the handle is positioned at the top center of the panel and the carrier is tall relative to its base, the loaded carrier tips forward when lifted because the weight center is significantly below the handle position.

For most glass carriers, the handle should be positioned at approximately the upper third of the panel height, not at the very top. For taller bottle formats (wine, 750ml, 500ml bottles), the handle may need to be as low as the midpoint of the panel height to keep the carrier vertical when lifted.

We calculate the handle position from your bottle height, carrier height, and the filled bottle weight distribution before the dieline is finalized. A carrier that tips on the first customer lift is a carrier that creates spills and loses trust.

Material Options: Kraft vs Corrugated and When Each Is Right

Material Best For Weight Limit per Slot Key Notes
Kraft paperboard (18 to 24pt) Light bottles (200ml to 375ml), gifting, dry environments Up to approximately 400g per slot Best print surface, natural look, not moisture-resistant
E-flute corrugated Most craft beer, juice, and hot sauce formats (330ml to 500ml) Up to approximately 600g per slot Good print surface, lightweight, some moisture resistance
B-flute corrugated Wine, spirits, heavy glass (500ml to 750ml), long transit Up to approximately 800g per slot Maximum wall rigidity, best stacking strength
Moisture-resistant corrugated Refrigerated storage, wet markets, ice-contact environments Same as base flute, with coating PE coating or wax treatment prevents board softening
Litho-laminated corrugated Premium retail, gifting, full-color brand presentation Same as base flute, with laminate Premium print surface on corrugated strength

For any carrier going into a refrigerated environment or likely to contact condensation or ice during transport, specify the moisture-resistant treatment. Standard corrugated absorbs moisture and loses structural integrity rapidly, which is the failure mode most brands discover after receiving carrier complaints from retailers.

Where Custom Glass Carriers Earn Their Keep

Product and Use Case Why a Custom Carrier Fits Recommended Configuration
Craft beer (330ml, 500ml cans and bottles) 4 and 6-pack standard, handle carry from bottle shop B-flute, 4 or 6-pack, corrugated dividers
Hot sauce and specialty condiments (gift sets) 2, 3, and 4-pack gifting, branded print for retail E-flute or kraft, 2 to 4-pack
Wine and spirits (750ml gifting) 1 to 3-pack gift carrier, premium look for retail B-flute, litho-laminated for premium
Cold-pressed juice (250ml to 500ml) 4-pack retail and DTC, moisture-resistant for cold-chain E-flute moisture-resistant, 4-pack
Gourmet olive oil and vinegar sets 2 to 4-pack gifting, premium print Kraft or E-flute, 2 to 4-pack
Kombucha and functional beverages 4 and 6-pack, refrigerated-environment handling B-flute moisture-resistant, 4 or 6-pack
Corporate gifting (wine, spirits, bespoke sets) 1 to 3 premium bottles, gifting presentation B-flute litho-laminated, ribbon handle

Print That Turns the Carrier Into a Moving Brand Impression

A glass carrier has four fully printable exterior panels. Here is how to use each one.

  • Front panel: Brand name, product range, hero image. The surface facing the retailer’s display aisle or the gift recipient’s hand.
  • Back panel: Product story, flavor or varietal details, origin, website, QR code.
  • Two side panels: Brand color and repeating logo for visibility from every angle while carried and displayed on a shelf.

Print finishes: PMS spot-color matching, full CMYK for full-bleed label-style artwork, Spot UV for logo accents, foil stamping for premium wine and spirits formats, matte or gloss lamination for scuff resistance in retail and transit environments.

Packaging Expert Tip: Run a Carry Test Before Approving the Production Dieline

Here is the pre-production check that prevents the most common glass carrier failure at retail and eliminates customer complaints before they happen.

Before approving the final dieline, fill a sample carrier with the heaviest bottles it will ever carry, fully loaded to their maximum fill weight. Then do three things.

First, pick the carrier up by the handle from a counter. The carrier should hang level. If it tips forward or to one side, the handle position needs adjustment. A tipping carrier at the bottle shop or gift table is a spill waiting to happen.

Second, set the loaded carrier down hard from approximately 10 centimeters, a typical counter drop. Listen. If you hear any glass-on-glass contact or glass-on-board contact, the slot clearance or divider thickness needs adjustment.

Third, put the loaded carrier in a bag with a few other lightweight items and walk briskly for 30 seconds, then shake the bag gently. Listen again. The bottles should be silent. Any movement-related glass contact at this stage will be amplified across thousands of customer carries.

All three of these checks cost nothing beyond the time of one filled sample. Every correction identified at this stage is a dieline adjustment that costs nothing and prevents a customer-facing failure that could cost significantly more.

Frequently Asked Questions

What information do I need to provide to get a glass carrier made correctly?
Bottle height, bottle maximum diameter (at the widest point including the label), filled bottle weight, number of bottles per carrier, whether it will be used in a refrigerated or wet environment, and your preferred board material. We calculate the slot dimensions, suspension void, board thickness fold allowance, divider spec, handle position, and base construction from those inputs before the dieline is finalized.
Why does the bottle slot need to be larger than the bottle diameter?
A slot cut to the exact bottle diameter provides no buffer against transit movement. Any drop or vibration transfers directly into the glass. A minimum 3mm suspension void per side allows the carrier structure to absorb minor impacts and prevents glass-on-board contact during normal handling. We also add the board thickness consumed by the fold, which reduces the effective slot interior from what it measures on a flat dieline.
What is the difference between E-flute and B-flute corrugated for glass carriers?
E-flute is lighter with a smoother print surface, suitable for bottles up to approximately 500ml at around 600g per slot. B-flute is thicker with greater wall rigidity and stacking strength, suitable for heavier bottles up to approximately 750ml at around 800g per slot. For wine and spirits carriers where the board will also carry column stack weight on a retail shelf or pallet, B-flute is the right default.
Do I need moisture-resistant board for refrigerated or outdoor environments?
Yes. Standard corrugated absorbs moisture and loses structural integrity relatively quickly in refrigerated storage, wet market environments, or anywhere the carrier contacts condensation or ice. For those applications, specify a PE-coated or wax-treated moisture-resistant board. The structural board grade remains the same; the coating prevents moisture absorption.
How is the handle positioned and can I specify where it goes?
We calculate the handle position from the bottle height, carrier height, and filled weight distribution to align with the center of gravity of the loaded carrier. A handle positioned too high on a tall carrier causes the loaded box to tip forward when lifted. You can specify a preferred handle position and we confirm whether it aligns correctly with the load distribution before production.
What is the minimum order and turnaround time?
The minimum is 100 pieces with no die or plate charges. Standard turnaround is 8 to 10 business days from approved artwork. You receive a digital proof with the slot dimensions, divider placement, and handle position confirmed before production begins.
