The Two Measurements Every Glass Carrier Depends On
This is the engineering detail that every competitor skips and the one that determines whether a carrier protects glass or just holds it.
Measurement 1: The slot clearance and suspension void
Each bottle slot in the carrier must be wider than the bottle. Not by a large amount, but by a specific minimum amount that creates a buffer between the bottle and the board.
A strict minimum 0.125-inch, approximately 3mm, suspension void between the outer walls and the internal corrugated dividers is required. When heavy glass bottles are packed tightly with zero spatial buffer, any drop-shock transfers 100 percent of the kinetic energy directly into the primary containers.
The slot interior should equal the bottle’s maximum diameter plus a minimum of 3mm clearance per side. Not 1mm. Not snug. Three millimeters per side is the buffer that separates vibration-absorbed transit from glass-on-glass contact damage.
Measurement 2: The board thickness fold allowance
If you do not calculate the specific bend allowance for a corrugated substrate, the entire structure bows outward. Weight per slot matters as much as total weight. A 6-pack of heavy 750ml wine bottles puts approximately 700 to 800g into each slot. That is a different structural requirement than a 6-pack of 200ml hot sauce bottles at approximately 250g per slot. Divider Thickness: The Rule Nobody Mentions
The corrugated or board dividers inside a glass carrier do two jobs: they keep bottles separated so glass never contacts glass, and they provide lateral structural support so the carrier walls do not bow inward under the weight of the full load.
Built-in dividers that are the same thickness as the carrier prevent bottles from touching glass on glass. This is the rule that matters most: dividers must be the same material thickness as the carrier panels. A thin divider in a heavy corrugated carrier will collapse laterally before the carrier walls do, which defeats the separation function and allows glass-on-glass contact under lateral pressure.

Handle Position: Where Most Carriers Fail on the Second Lift
This is the detail that determines whether a fully loaded carrier tips when picked up, and it is completely absent from every supplier page in the market.
The handle position must align with the center of gravity of the fully loaded carrier, not with the geometric center of the top panel.
A carrier loaded with glass bottles concentrates the weight at the base. If the handle is positioned at the top center of the panel and the carrier is tall relative to its base, the loaded carrier tips forward when lifted because the weight center is significantly below the handle position.
For most glass carriers, the handle should be positioned at approximately the upper third of the panel height, not at the very top. For taller bottle formats (wine, 750ml, 500ml bottles), the handle may need to be as low as the midpoint of the panel height to keep the carrier vertical when lifted.

Packaging Expert Tip: Run a Carry Test Before Approving the Production Dieline
Here is the pre-production check that prevents the most common glass carrier failure at retail and eliminates customer complaints before they happen.
Before approving the final dieline, fill a sample carrier with the heaviest bottles it will ever carry, fully loaded to their maximum fill weight. Then do three things.
First, pick the carrier up by the handle from a counter. The carrier should hang level. If it tips forward or to one side, the handle position needs adjustment. A tipping carrier at the bottle shop or gift table is a spill waiting to happen.
Second, set the loaded carrier down hard from approximately 10 centimeters, a typical counter drop. Listen. If you hear any glass-on-glass contact or glass-on-board contact, the slot clearance or divider thickness needs adjustment.
Third, put the loaded carrier in a bag with a few other lightweight items and walk briskly for 30 seconds, then shake the bag gently. Listen again. The bottles should be silent. Any movement-related glass contact at this stage will be amplified across thousands of customer carries.
