A vial box without an insert is just a container waiting for the vial to rattle, shift, and break. A two piece vial box built to the correct tolerances is a precision system: the lid lifts cleanly off the base without binding, the insert holds the vial with 2 to 4mm of clearance per side so it cannot rattle or crack under pressure, and the interior height accounts for the crimp cap the most common measurement mistake in vial box ordering.

Hexa builds each from your vial’s exact diameter, body height, cap height, and leaflet requirements. Backed by free dielines, zero die or plate charges, a low 100-box minimum, and 8 to 10 business day turnaround. Request your free quote today.

Custom Two Piece Vial Boxes Built to the Tolerances That Keep Glass Intact

A vial box that is slightly too large lets the vial rattle. Rattle over a shipping route means impact. Impact on glass means breakage. And a broken vial in a pharmaceutical or cosmetic context means a damaged product, a returned order, and a brand credibility problem that started with a tolerance error in the box design.

Custom two piece vial boxes from Hexa Custom Boxes are built around the two tolerance relationships that determine whether the vial arrives intact: the clearance between the lid and the base, and the clearance between the insert and the vial. Get both right and the vial does not move. Get either wrong and you are managing breakage at scale.

The Two Tolerances That Determine Whether the Box Works

This is the engineering detail that separates a precision vial box from a box that happens to hold a vial, and it is completely absent from every competitor page.

Tolerance 1: Lid-to-base clearance

The lid of a two piece vial box must slide over the base tray cleanly without binding at the corners or requiring downward force to seat. A lid-and-base box should lift cleanly without scraping. The lid interior is sized 2 to 3mm wider and longer than the tray exterior on each side, giving just enough clearance for a smooth, clean slide-on without play or tipping.

Too tight and the lid binds at a corner, which requires force to seat and creates stress on the board at the corner join. Too loose and the lid shifts on the tray, which creates a sloppy presentation and allows the tray to slide partially out when the box is handled.

Tolerance 2: Insert-to-vial clearance

The insert slot that holds the vial must be sized so the vial neither rattles nor is compressed. Insert tolerance should be engineered with enough clearance to prevent pressure damage, but tight enough to reduce rattle and movement during handling. The standard target is 2 to 4mm of clearance per side between the vial exterior and the insert slot wall.

Less than 2mm and the insert compresses the vial or makes loading and unloading difficult. More than 4mm and the vial can rock and impact the insert wall repeatedly during transit, creating micro-abrasions on glass or the risk of a cracked vial in a bump-heavy shipping route.

We engineer both tolerances into the dieline before production and confirm them on a physical pre-production sample. Both tolerances must be verified with the actual vial, not a theoretical diameter, because glass vial dimensions may vary slightly between suppliers and production batches.

How to Measure a Vial for a Two Piece Box

This is the measurement protocol that prevents the most common vial box sizing errors. Send us these six measurements and we build both tolerances correctly.

Measurement How to Measure Why It Matters
Vial body diameter Widest point of the vial body, not the neck Determines the insert slot width
Neck diameter Narrowest point, just below the cap Needed if insert must grip the neck
Vial body height Base of vial to base of cap or closure The minimum insert slot depth
Total vial height including cap Base of vial to top of crimp cap, stopper, or screw closure The true height requiring clearance in the box interior
Number of vials per box Single, 2-pack, 4-pack, 6-pack, etc. Determines insert layout and box footprint
Leaflet or IFU dimensions Folded size of any instruction document included Must be accounted for in interior space planning

The cap height error: The most common measurement mistake in vial box ordering is specifying the vial body height without including the cap. A standard pharmaceutical 10ml glass vial has a body height of approximately 50 to 55mm. The crimp cap or rubber stopper adds 5 to 15mm depending on cap type. A box sized to 55mm interior height will not close flush over a vial with a 68mm total height including the cap. Always measure and specify the total height including the cap as installed.

Insert Options: Glass vs Plastic Vials, and When Each Matters

The right insert material depends on what the vial is made of, how the product will be used, and what the presentation requirement is.

Insert Type Best For Key Note
Die-cut EVA foam Glass pharmaceutical and cosmetic vials Absorbs impact, prevents glass-on-board contact, FDA-compliant grades available
Molded pulp tray Eco-forward brands, cosmetic serums, non-fragile glass Eco-friendly, custom-formed to vial shape, good presentation
Scored cardboard dividers Plastic vials, budget-sensitive applications Cost-effective, less impact absorption than foam
Thermoformed PET blister tray Premium cosmetic and laboratory applications Precise fit, allows vial label and color to show through
Paperboard die-cut cradle Single cosmetic vial in premium retail carton Clean presentation, holds vial upright, economical

Glass vial boxes with inserts are made from rigid board with foam inserts. They are the gold standard for luxury and pharmaceutical products where both protection and presentation matter equally. For plastic vials that flex on contact without shattering, a scored cardboard divider is a cost-effective alternative to foam.

Folding Carton vs Rigid Two Piece: Choosing the Right Construction

Feature Folding Carton Two Piece Rigid Greyboard Two Piece
Construction Die-cut SBS or paperboard, folds flat Greyboard panels assembled, litho-wrapped
Lid feel Lightweight, standard folding carton Substantial, premium lift-off
Insert options Scored cardboard, foam pad, cradle Full foam, molded pulp, thermoformed tray
Ships flat Yes No, ships nested
Best for Pharmacy dispensing, lab supply, mid-tier cosmetics Premium cosmetic serum, luxury retail, gifting
Compliance copy Full panel space for FDA labeling Exterior wrap carries branding, leaflet inside
Price point Economical for volume Premium, higher per-unit cost

For pharmaceutical dispensing, lab supply chains, and mid-tier cosmetics, folding carton with a foam or cardboard insert is the right construction: economical, flat-shipping, and fully printable for compliance copy. For luxury serum brands, premium essential oil sets, and any product where the unboxing is part of the brand, specify rigid greyboard.

Standard Vial Volumes Mapped to Starting Box Dimensions

These are reference starting points. All dimensions are confirmed against your actual vial specifications before production.

Vial Volume Typical Vial Dimensions Suggested Box Interior Insert Type
2ml (pharmaceutical) 16mm diameter x 35mm body height 22mm x 22mm x 60mm (total height incl. cap) EVA foam or paperboard cradle
5ml (cosmetic serum) 22mm diameter x 42mm body height 28mm x 28mm x 65mm EVA foam or thermoformed tray
10ml (standard pharma/cosmetic) 24mm diameter x 55mm body height 30mm x 30mm x 75mm (confirm cap height) EVA foam standard
15ml (essential oil/cosmetic) 28mm diameter x 65mm body height 35mm x 35mm x 85mm Foam or molded pulp
30ml (serum/cosmetic) 35mm diameter x 80mm body height 42mm x 42mm x 100mm Foam or thermoformed tray

Multi-vial configurations (2, 4, 6, 12 vials per box): send us the single-vial measurements, the count, and the preferred arrangement (row, grid, or custom) and we design the insert layout from those inputs.

Leaflet and IFU Space Planning

This is the planning detail that pharmaceutical and medical aesthetics brands consistently miss on the first order.

Most pharmaceutical and cosmetic vial boxes must include a patient information leaflet, a certificate of authenticity, or an instruction for use (IFU) document alongside the vial. That folded leaflet takes up space in the box interior that must be accounted for in the box dimensions.

The leaflet typically sits flat beneath the vial (in the base of the tray below the insert), to the side of the vial (in a separate leaflet slot die-cut into the insert), or folded and placed above the vial (between the insert top and the underside of the lid).

Depending on placement, the folded leaflet stack height adds 3 to 8mm to the required interior dimension. A box sized to hold only the vial and insert, without leaflet clearance, will not close cleanly when the leaflet is added during packing.

When you request a quote, tell us the folded leaflet dimensions and its intended position. We incorporate the clearance into the interior spec before the dieline is finalized.

Tamper-Evidence Options

For pharmaceutical and regulated cosmetic applications, the two-piece vial box can be made tamper-evident without requiring secondary packaging.

  • Perforated tear strip: A tear strip across the lid-to-base join so any pre-opening is visible. The customer tears the strip to open and the box cannot be resealed to its original appearance.
  • Tamper-evident label: A printed label bridging the lid and tray that must be broken to open, printed with batch number, expiry, or serialization code.
  • Heat shrink band: A clear or printed shrink band applied over the closed lid that must be torn to access the box.

Tear-strip perforations are a sealed strip across the box closure that must be broken to open, meeting FDA tamper-evident requirements without requiring extra tape or over-wraps.

Where Two Piece Vial Boxes Earn Their Keep

Print and Compliance Copy on a Two Piece Vial Box

A vial box exterior carries more regulatory content than almost any other packaging format. Here is how to brief it.

Front panel: Brand name, product name, primary indication or benefit line, lot number and expiry date.

Back panel: Full ingredients or active ingredients, dosage or usage instructions, contraindications, storage conditions, regulatory symbols (CE mark, FDA registration, NDC code).

Side panels: Barcode, QR code for serialization or patient information, reorder number.

Lid top exterior: Brand name and logo, product name. Kept clean for shelf impact.

Interior lid: Welcome message, lot number confirmation, batch certificate reference.

Print finishes: PMS spot-color matching, full CMYK, Spot UV on lid top for shelf distinction, matte or gloss lamination, foil stamping for premium retail, food and pharmaceutical-safe inks throughout.

Packaging Expert Tip: Verify Both Tolerances With a Filled Pre-Production Sample

Here is the pre-production check that prevents the most expensive vial packaging mistake and that every competitor skips in their guidance.

Before approving full production of any two piece vial box, verify both tolerances with the actual vial filled to its normal content weight and sealed with its actual cap.

An empty vial is lighter and slightly different in diameter than a filled one due to the product pressure in a crimped vial. The cap applied to the actual production batch may be a different total height than the spec you received from the vial supplier. The foam insert settles differently around a filled vial under the weight of the lid.

Three checks at sample stage:

First: load the filled, capped vial into the insert. It should slide in and out with light resistance, no force needed on insertion, no rattle on removal.

Second: place the lid on the loaded base. It should slide on without downward force and seat flush on all four sides simultaneously. If it binds at one corner, the lid tolerance needs adjustment before production.

Third: shake the closed box gently and listen. Silence means correct clearance. Any rattle means the insert clearance is too wide and needs to be reduced.

All three checks take under five minutes with one sample. Each correction identified at this stage is a dieline adjustment that costs nothing and prevents a breakage or binding problem across thousands of units.

Frequently Asked Questions

What measurements do I need to provide for a two piece vial box?
Vial body diameter at the widest point, neck diameter if the insert grips the neck, vial body height, total vial height including the cap or closure as installed, number of vials per box, and folded leaflet or IFU dimensions if one is included. We build both the lid-to-base clearance and the insert-to-vial clearance from these six inputs.
Why must I include the cap height in my vial measurement?
The crimp cap, rubber stopper, or screw closure on a pharmaceutical or cosmetic vial adds 5 to 15mm to the total height depending on cap type. A box sized to the vial body height alone will not close flush when the cap is installed. Always measure and specify total height including the cap as it will be sealed for distribution.
What insert material is right for glass vials?
EVA foam is the standard recommendation for glass vials because it absorbs impact and prevents glass-on-board contact during transit. Molded pulp is an eco-forward alternative for cosmetic applications. Thermoformed PET trays give the most precise fit and allow label visibility through the insert. Scored cardboard dividers are suitable for plastic vials that flex on contact but should not be used for glass where impact absorption is required.
What is the correct clearance between the insert and the vial?
A 2 to 4mm clearance per side between the vial exterior and the insert slot wall is the standard target. Less than 2mm risks pressure damage on loading and unloading. More than 4mm allows rattle and lateral movement during transit, which can crack glass on a bump-heavy shipping route.
Can the box include a tamper-evident seal for pharmaceutical applications?
Yes. Options include a perforated tear strip across the lid-to-base join, a tamper-evident label bridging the lid and tray, and a heat shrink band. The tear strip option is incorporated into the dieline and requires no secondary process. Tell us the tamper-evidence requirement when requesting a quote and we specify the right option for your regulatory context.
What is the minimum order and turnaround time?
The minimum is 100 boxes with no die or plate charges. Standard turnaround is 8 to 10 business days from approved artwork. We strongly recommend a physical pre-production sample before full run approval on vial boxes to verify both the lid-to-base tolerance and the insert-to-vial clearance with your actual vial. We provide this sample as part of the pre-production process.
