The lid of a two piece vial box must slide over the base tray cleanly without binding at the corners or requiring downward force to seat. A lid-and-base box should lift cleanly without scraping. The lid interior is sized 2 to 3mm wider and longer than the tray exterior on each side, giving just enough clearance for a smooth, clean slide-on without play or tipping.
Too tight and the lid binds at a corner, which requires force to seat and creates stress on the board at the corner join. Too loose and the lid shifts on the tray, which creates a sloppy presentation and allows the tray to slide partially out when the box is handled.
Tolerance 2: Insert-to-vial clearance
The insert slot that holds the vial must be sized so the vial neither rattles nor is compressed. Insert tolerance should be engineered with enough clearance to prevent pressure damage, but tight enough to reduce rattle and movement during handling. The standard target is 2 to 4mm of clearance per side between the vial exterior and the insert slot wall.
Less than 2mm and the insert compresses the vial or makes loading and unloading difficult. More than 4mm and the vial can rock and impact the insert wall repeatedly during transit, creating micro-abrasions on glass or the risk of a cracked vial in a bump-heavy shipping route.

The cap height error: The most common measurement mistake in vial box ordering is specifying the vial body height without including the cap. A standard pharmaceutical 10ml glass vial has a body height of approximately 50 to 55mm. The crimp cap or rubber stopper adds 5 to 15mm depending on cap type. A box sized to 55mm interior height will not close flush over a vial with a 68mm total height including the cap. Always measure and specify the total height including the cap as installed.

Leaflet and IFU Space Planning

Most pharmaceutical and cosmetic vial boxes must include a patient information leaflet, a certificate of authenticity, or an instruction for use (IFU) document alongside the vial. That folded leaflet takes up space in the box interior that must be accounted for in the box dimensions.
The leaflet typically sits flat beneath the vial (in the base of the tray below the insert), to the side of the vial (in a separate leaflet slot die-cut into the insert), or folded and placed above the vial (between the insert top and the underside of the lid).
Depending on placement, the folded leaflet stack height adds 3 to 8mm to the required interior dimension. A box sized to hold only the vial and insert, without leaflet clearance, will not close cleanly when the leaflet is added during packing.

Before approving full production of any two piece vial box, verify both tolerances with the actual vial filled to its normal content weight and sealed with its actual cap.
An empty vial is lighter and slightly different in diameter than a filled one due to the product pressure in a crimped vial. The cap applied to the actual production batch may be a different total height than the spec you received from the vial supplier. The foam insert settles differently around a filled vial under the weight of the lid.
Three checks at sample stage:
First: load the filled, capped vial into the insert. It should slide in and out with light resistance, no force needed on insertion, no rattle on removal.
Second: place the lid on the loaded base. It should slide on without downward force and seat flush on all four sides simultaneously. If it binds at one corner, the lid tolerance needs adjustment before production.
Third: shake the closed box gently and listen. Silence means correct clearance. Any rattle means the insert clearance is too wide and needs to be reduced.
